Extremely Loud Exhaust Whistle?
Hello everyone,
My truck has been deleted since 5k miles, currently at 88k miles (EGR still intact).
I am trying to figure out what is causing my exhaust to whistle so loud.
I am not running the whistle tune (I never liked it).
On start-up, the truck will have the usual hiss it has always had; however, after a couple of minutes, the exhaust begins to whistle and only worsens as the engine comes up to running temp.
This has been going on for about four months (I know, I know, been putting it off).
About a month ago, I replaced the turbo actuator.
I checked around the manifold for signs of soot but saw nothing.
Manifold looks normal from what i can see with the EGR in the way.
The truck builds boost just fine and drives like it always has.
What else should i check?
What could be the problem?

Would it have something to do with the VGT turbo breaking in?
Is it possible for the turbo silencer ring to wear out?
Not sure I'm on my first Cummins, and it only has 9k miles.

From what you described, it sounds like an exhaust leak.
I would continue to pursue this possibility unless someone comes up with a better idea.
Check to see if you can rotate any exhaust manifold bolt spacers when the engine is cold.
Maybe you could try restricting the exhaust to see if the sound changes.
With the engine off, you could pressurize the exhaust system with the discharge air from a shop vac or air compressor (low pressure) at the tailpipe.
Then check the exhaust system for leaks with soapy water.

I will have to try that tomorrow when I'm off. Thanks for the suggestion.

This might be a redundant question: Is your exhaust brake engaged when you crank the motor?
If so, it sounds like what's already mentioned, "the exhaust brake."
Engine cold on start up with brake engaged, the vanes are opened to a certain percentage to help warm up the motor quicker.
The sound you say gets louder, which very well leans me more so to a bolt/stud that's loose and or a gasket is blowing by the surface of the head and manifold.
Does it gradually increase in sound at idle and peak at a certain point?
Does it get any louder while driving?
Another thing to check is cracks in the manifold itself which AK BOB had mentioned.
To check, the engine is cold and running.
I would spray the manifold with soapy water and crank it over to check for bubbles which will indicate an area of an air leak.
Another thing could be the exhaust brake tube that runs from the manifold to the sensor itself. It might or could be a loose 10mm tube fitting.
Spray soapy water on the turbo flange and manifold flange as well.
This is my 2 cents, and I hope it helps narrow your question down, friend.

The engine brake is always on.
With the DRD tunes it is always on.
On cold start, the whistle is not there.
The whistle starts about 15 seconds into startup and is the worst at running temp.
It's obnoxiously loud. I don't work tomorrow, so I'll be shaping up the exhaust manifold tomorrow.

Stock manifolds are known to crack after so many heat cycles.
I don't think it will take longer with soapy water.
It's a crack somewhere.
As the temp gets hotter, the noise gets louder from expansion.
Check between the fingers of each port hole.
